Welding Fumes: The Invisible Threat to Your Lungs and Long-Term Health

Welding is essential to construction, shipbuilding, manufacturing, and countless repair trades. Yet behind the bright arc and shower of sparks lies a less visible hazard: welding fume. This complex mixture of metal oxides, gases, and ultrafine particles forms when metal is heated beyond its boiling point and rapidly cools in the air. Breathed in day after day, it can cause damage that often goes unnoticed until symptoms become serious.

What Makes Welding Fume Dangerous

Welding fume composition depends on the base metal, coating, and filler material used. It may contain manganese, chromium, nickel, cadmium, or iron oxide, along with gases such as ozone, nitrogen oxides, and carbon monoxide. Short-term exposure can cause metal fume fever, with symptoms resembling flu, chills, and a metallic taste in the mouth. Repeated long-term exposure is associated with more serious concerns, including chronic bronchitis, reduced lung function, and an increased risk of certain cancers. Manganese exposure in particular has been linked to neurological effects resembling early Parkinsonism in some studies, making ventilation and protection non-negotiable in any welding bay.

Who Is Most at Risk

Welders working in confined spaces, tanks, or poorly ventilated workshops face the highest exposure levels because fume has nowhere to disperse. Stainless steel welding introduces additional risk due to hexavalent chromium and nickel content, both classified as carcinogenic with prolonged exposure. Apprentices and contract welders moving between sites are especially vulnerable, as they may lack consistent access to proper extraction systems or may not have received adequate training on respiratory protection. Employers must recognise that risk is not limited to full-time factory welders; maintenance staff and fabricators performing occasional welding tasks need the same precautions.

Practical Steps for Prevention

Effective control starts with local exhaust ventilation positioned close to the welding point, capturing fume before it reaches the breathing zone. General workshop ventilation alone is rarely sufficient. Where extraction cannot fully eliminate exposure, properly fitted respiratory protective equipment, such as powered air-purifying respirators, should be provided and maintained. Employers should also rotate tasks to limit continuous exposure, provide regular health surveillance including lung function tests, and train workers to recognise early symptoms of overexposure. Simple measures, like welding with the head positioned away from the fume plume and never welding on materials with unknown coatings, can meaningfully reduce risk.
